Detroit Arsenal Upgrades Its Armor With 3D-Printed Building Overclad

DETROIT ARSENAL, Mich. – The historic grounds of the Detroit Arsenal - which once rolled out tens of thousands of Sherman and Patton tanks to secure the nation's defense - are once again hosting a revolution in manufacturing.

While the heavy steel and roaring assembly lines of the original "Arsenal of Democracy" have given way to advanced research, development, and procurement, the installation continues to lead in innovation. The installation is piloting a pioneering facility modernization project that uses state-of-the-art 3D-printing technology to install a high-efficiency exterior "armor" around its buildings.

The project, funded through the Environmental Security Technology Certification Program (ESTCP), is demonstrating a novel approach to facility upgrades. By deploying 3D-printed, mass-customizable wall panels to overclad existing facilities, the Army aims to slash building heating and cooling energy consumption by more than 65 percent.

The modernization process begins with high-resolution terrestrial LiDAR (Light Detection and Ranging) scans. Surveyors map millions of data points across the exterior facade, creating a millimeter-precise digital twin of the existing structure. This point cloud reveals every structural variance, settling shift, and architectural contour, allowing engineers to design custom-shaped panels that match the building's geometry with glove-like precision before printing begins.

To establish hard scientific baselines, engineers execute rigorous blower door diagnostic testing. By temporarily depressurizing and pressurizing the facility with calibrated fan assemblies, technicians measure the building's baseline air leakage and infiltration rates. Repeating this test after panel installation provides definitive empirical data verifying that unwanted drafts and thermal bypasses have been eliminated.

At the heart of this modernization is Direct Digital Fabrication (DDF), a cutting-edge approach that integrates design and manufacturing under one roof. Utilizing robotics and advanced computer-aided design data, DDF allows engineers to produce complex parts directly from 3D digital geometry files. Where traditional architectural design was once restricted to flat-cut materials assembled in closed spaces, this robotic 3D-printing process allows complex, dimensional forms to materialize freely in open space.

This method of DDF represents a massive leap forward for construction-scale manufacturing, delivering structural components with an unmatched strength-to-weight ratio. By eliminating traditional construction waste and streamlining workflows, the robotic fabrication process produces building components using 20 times less material and in five times less production time than traditional fabrication.

Traditional building insulation methods can be highly disruptive to the workforce, often requiring extensive interior teardowns, office relocations, and street-level coordination that stalls daily missions. This new 3D-printed approach bypasses those challenges entirely. Because the lightweight, customized panels are fabricated off-site using the LiDAR model and DDF robotics, contractors can rapidly mount the exterior overclad system with minimal street-level staging.

From a strategic standpoint, the energy savings are substantial. The demonstration targets a 50 percent reduction in heating loads alone, yielding an estimated 37 cents to 45 cents per square foot in annual utility savings. By significantly lowering baseline energy demands, the project establishes a viable, cost-effective pathway for the military to electrify heating systems at installations located in extreme cold-weather climates.

The mission of the ESTCP is to rigorously test innovative technologies under real-world, operational military settings before deploying them enterprise-wide. With the demonstration slated for completion in 2027, Detroit Arsenal’s trial run will provide the Department of War with the validated data needed to scale 3D-printed facility shielding across installations worldwide.

Nearly a century after armoring the Allied forces, Detroit Arsenal is proving that the key to modern defense readiness lies not just in armoring our vehicles, but in armoring our infrastructure.
